One example is Super Add-ons: Monopoly which is a 3rd party expansion to Monopoly. It adds an inner property board and more cards. The designer was says they were careful, not to use Mr Monopoly, any terminology such as Chance and Community Chest, any logos, such as the Chance ? and the Railroad symbol. They even made the stripe of color across the property is different. Hasbro still had a problem with it. see here. This company won their case, but still had to go through the court process to do so.
Also sometimes with IP related cases, a larger company will just try take advantage of their warchest of money, and hope the smaller one will relent, due to lack of funds if they don't have the cash for a long court fight.

Thanks Mark!
I was pretty much under the impression that's what I'd be looking at if I tried it. Hasbro seems to be the EA of Board Games (correct me if I'm wrong since that's a pretty harsh statement).
I'm not giving up on the idea of a high quality expansion on BGG though. Something we could put up freely in the files section and share with everyone. But also something you can take and send to a print company and get a one off printing for yourself if you wanted.
As long as it's not mass marketed it should be fine I would think? Also staying clear of their IP... No need to poke the corporate giant (thanks for the advice Rob).
